1999.5 – 2005 Volkswagen Golf/GTI 2.0L 4 Cyl. Cold Air System Installation

Installing the AEM Cold Air System
a) When installing the AEM intake, DO NOT completely tighten the hose clamps, MAF sensor assembly or the mounting tab hardware until instructed to do so later in these instructions.
b) Install the rubber mount in the outermost (towards driver’s side of vehicle) hole to the rear of the large opening behind the headlight. Insert the rubber mount from below (Fig. 16) and secure it with a large fender washer and lock nut from the top. (Fig. 17)
c) Place a large fender washer on the stud that originally secured the lower intake tube in place. (Fig. 18)
d) Re-install the MAF sensor into the plastic intake hose, rotating the electrical connector to the original position. Use the original spring hose clamp. Note: it is possible to install the MAF sensor backwards. DO NOT INSTALL BACKWARDS. Make sure that the end with the flange (originally in the airbox) is still facing away from the throttle body. If you are still unsure, there is an arrow with the word “flow” molded into the MAF sensor body. (Fig. 19)
e) Install the silicone hose onto the upper end of the AEM inlet pipe with one of the 2.75” hose clamps. The upper end is the end with the AEM decal. Loosely install the second 2.75” hose clamp onto the silicone hose.
f) Feed the AEM inlet pipe into the engine bay and fender well. The lower bracket should line up with the rubber mount installed in step 3b. The upper mount should line up with the stud originally used to mount the lower intake tube.
g) Install a large fender washer and lock nut onto both the rubber mount and the stud. (Fig. 20 & 21) Refer to the following diagram for proper rubber mount installation.
h) Insert the MAF sensor into the into the silicone hose on the AEM inlet pipe. Make sure the MAF sensor is still rotated correctly in the factory position. Plug in the MAF sensor wire connector.
i) Install the AEM air filter onto the bottom of the AEM inlet pipe using the supplied hose clamp. Make sure the filter does not contact the horn or the plastic fender liner. (Fig. 22)
j) Adjust the inlet system for best fitment and snug the hose clamps and locknuts down. (Make sure that no part of the inlet system comes into contact with any part of the vehicle.)
k) Connect the factory breather hose to the AEM vacuum hose adapter. Line the clips on the plastic hose up with the flats machined into the adapter. (Fig. 23) It may be helpful to lubricate the o-ring with a small amount of clean engine oil. Use caution to avoid damaging the o-ring.
l) Install the supplied 5/8” vacuum hose section from the AEM adapter to the nipple on the back of the AEM inlet pipe with the two supplied 1” hose clamps. Route the hose in a broad arc under the AEM inlet pipe to avoid kinks. (Fig. 24)
m) Re-assemble the vehicle in the reverse order of disassembly. The large plastic cover behind the headlights that was retained by the three plastic rivets does not need to be reinstalled.
n) At this point the entire intake tube and filter can be re-adjusted for position and alignment. Make sure that no part of the AEM intake rubs anywhere along its length. Critical points to check are on the corner of the plastic battery box and at the bend in the pipe just above the air filter.

1996 Volkswagen Golf Fuses & Circuit Breakers

The fuse panel is located under the left side of the dash board by the driver’s knee on the Cabriolet, Fox, Jetta, Rabbit and Pickup. On the Golf and GTI models the panel is located by the driver’s right knee, under the dash panel.
NOTE: On all models, fuse specifications are listed on inside of panel cover.
WARNING: Always disconnect battery ground cable before servicing “high-current fuses. It is recommended that “high-current” fuses be replaced by a qualified technician.

CAUTION: Always disconnect the fan motor when working near the radiator fan. The fan is temperature controlled and could start at any time even when the ignition key is in the OFF position. DO NOT loosen or remove radiator cap when cooling system is hot.

Before replacing a blown fuse, remove ignition key, turn off all lights and accessories to avoid damaging the electrical system. Be sure to use fuse with the correct indicated amperage rating. The use of an incorrect amperage rating fuse may result in a dangerous electrical system overload.

CAUTION: When battery is disconnected, vehicles equipped with computers may lose memory data. When battery power is restored, driveability problems may exist on some vehicles. These vehicles may require a relearn procedure. See COMPUTER RELEARN PROCEDURES article in GENERAL INFORMATION section.

The City Jetta has undergone a revamping for 2008. The exterior look has been modified, and inside, the radio and upholstery have been changed. The steering wheel is now the same as the Jetta’s. The engine remains the same, but the automatic transmission, an option, now has six speeds rather than four. The City Jetta is offered as a four-door sedan.

Interior and trunk
Access to the front is easy. The seats are firmly comfortable, even after a long day of driving, for people of average height or less. However, there is no adjustable lumbar support. Heavily built or tall people will find the seats a bit narrow and the cushions a tad short. Thanks to the seat adjustments and tilt/telescoping steering wheel, drivers easily find a good driving position. Entering and especially exiting the back requires a bit of flexibility. The bench seat is relatively comfortable for two adults, but only if they are of average height or less, because of the limited head and leg room. Already quite spacious, cargo capacity can be expanded by folding the 60/40-split seatback. When the seatback is folded down on the cushion, the floor inclines sharply upward towards the front. To get a flat floor in this area, you have to flip the cushion and remove the head restraints before folding the seatback. The trunk is roomy, the floor flat and the storage bins on each side, very practical. The trunk opening is good and the lid opens relatively high.

Convenience and safety
The cabin is very well finished in good materials. Soundproofing is very good, though engine noise intrudes at highway speeds. There are few storage spaces and above all, no roomy centre console. Gauges and controls are well laid out, except for the heating controls, which are too low. The radio buttons are small. At night, everything except the glove compartment is illuminated.

1989 Volkswagen Golf I – System/Component Tests

Prior to testing separate components or systems, it is highly recommended that all procedures listed in F – BASIC TESTING article be performed. Since many computer controlled and monitored components will change voltage and resistance valves if they malfunction, it is also recommended that connector pin check diagnosis be performed.
NOTE: Testing of individual components does not isolate possible shorts or opens in the control harness of electronically controlled systems. Use an ohmmeter to isolate shorts or opens in harness. All voltage tests should be performed with a Digital Volt Ohmmeter (DVOM) with a minimum 10-megaohm input impedance, unless specifically stated different in testing procedures.

ENGINE SENSORS & SWITCHES Airflow Sensor (Cabriolet & Fox)
1) Start engine to pressurized fuel system. Turn engine off and remove intake boot from top of airflow sensor. Disconnect coil secondary wire from coil and jumper to ground.
2) Check sensor play by slowly moving plate through travel range with a magnet. Resistance should be felt. Move plate back to the rest position. There should be no resistance. If binding is felt, loosen sensor plate hold-down bolt and adjust plate to center of venturi.
3) If resistance is uneven, remove airflow sensor from housing to clean and lubricate lever assembly. If resistance is caused by control plunger, remove and clean control plunger assembly. If binding continues, replace fuel distributor.
4) Check position of airflow sensor plate. Airflow sensor plate edge must be within .075? (1.9 mm) below the narrowest section of the venturi. See Fig. 1. If not, bend sensor spring until correct specification is obtained. Ensure that there is a small gap between the sensor lever and the control plunger.

2000-05 Volkswagen Jetta/Golf 1.8 K&N Drycharger Installation

The K&N? Drycharger included with this kit must be installed on the K&N? air filter when used with this K&N? cold air intake system. The K&N cold air intake system a performance product that can be used safely during mild weather conditions. During harsh and inclement weather conditions, you must convert your cold air intake system to a short ram configuration, or return your vehicle to the stock OEM air box and intake tract configuration. Failure to follow these instructions can void your warranty.

1. Turn off the ignition and disconnect the negative battery cable.
NOTE: Disconnecting the negative battery cable erases pre-programmed electronic memories. Write down all memory settings before disconnecting the negative battery cable. Some radios will require an anti-theft coded to be entered after the battery is reconnected. The anti-theft code is typically supplied with your owner’s manual. In the event your vehicles’ anti-theft code cannot be recovered, contact an authorized dealership to obtain your vehicles anti-theft code.
2. Depress the tabs on the side of the battery cover and remove as shown.
3. First disconnect the negative battery cable, then disconnect the positive battery cable as shown.
4. Disconnect the mass air sensor electrical connection as shown.
5. Loosen the hose clamp at the mass air sensor as shown.
6. Remove the air cleaner cover screws as shown.
7. Disconnect the air pump vent hose as shown.
8. Remove the air cleaner cover as shown.

Fuel and exhaust systems – K-Jetronic fuel injection – 16 valve engines

The components of the K-Jetronic fuel injection system fitted to the 1.8 litre 16V engine are as shown (see illustrations). All procedures are the same as described in Part B of this Chapter except for those given in the following Sections.
2 Idle speed – adjustment
1. Run the engine to normal operating temperature, then check that all electrical components are switched off. Note that the electric cooling fan must not be running during the adjustment procedure.
2. Disconnect the crankcase ventilation hose (see illustration).
3. Connect a tachometer and an exhaust gas analyser to the engine.
4. If the injector pipes have been removed and refitted just prior to adjustment, run the engine to 3000 rpm several times then allow it to idle for at least two minutes.
5. Check that when the ignition is switched on, the idling stabilisation control valve is heard to buzz. If not, check the system with reference to Section 3.
6. Disconnect the wiring plug for the idle stabilisation system. This is located near the ignition coil (see illustration).
7. Allow the engine to idle, then check that the idle speed is 1000 ± 50 rpm. If necessary, remove the cap and turn the idle speed adjustment screw as required (see illustration).

Audi TT / VW GTI/Jetta/Golf Performance Chip Upgrade Installation Instructions

This handout is provided to guide you through the steps necessary to upgrade your vehicle with one of our performance chips. Also be aware that APR is only a phone call away should you every have any questions or concerns pertaining to any APR products.

Step 1: Park Car.
Insure car is off and key is out of ignition. Engage the parking brake. (Optional): Remove Battery Cable. Caution! Before disconnecting the battery, determine the correct coding for the anti-theft radio.
Step 2: Remove Windshield Wipers.
Remove Windshield Wipers to ease removal and installation of ECM.
Use a flat head screwdriver to remove the plastic cover from the wiper arm. Remove the wiper arms by unbolting the 13mm nut securing the wiper arms. After the nut is removed the wiper arm must be wiggled in order to remove the arm from the mount. Be sure to note the location of the wiper arm for re-instillation.
Repeat this procedure for both sides.
Step 3: Remove Factory Weather-Stripping.
Step 4: Raise Plastic Lid Over Pollen Filter.
Step 5: Remove Plastic Bracket, noting location of tabs
Step 6: Pull tab on wiring harness to the left, and remove left wiring harness.

LDR Relay Switch Circuit

This is a LDR switch or light activated relay circuit. This circuit will let you make a switch that will be activated by light falling on a sensor. It is a very useful device and can be used in automatism’s, security systems, counters, remote controls etc. It is very sensitive, fast acting and reliable. The circuit uses a Light Dependent Resistor (LDR) as a sensor and IC LM311 to amplify the signals from the LDR and transistor 2N2222 to drive the relay which does the switching.

12VDC to 220VAC Inveter using IC 555

This 12VDC to 220VAC inverter circuit produces an AC output at line frequency and voltage. The 555 is configured as a low-frequency oscillator, tunable over the frequency range of 50 to 60 Hz by Frequency potentiometer R4.
The 555 feeds its output (amplified by Q1 and Q2) to the input of transformer T1, a reverse-connected filament transformer with the necessary step-up turns ratio. Capacitor C4 and coil L1 filter the input to T1, assuring that it is effectively a sine wave. Adjust the value of T1 to your voltage.

Triac Light Dimmer Circuit

This is a simple 220V light dimmer circuit based triac can be used to adjust the brightness of mains lights about 350 watts. It also can be used to adjust the speed of AC motors. 2 Way Active Crossover Circuit

Here is the schematic of a 2 way active cross- over network circuit that finds a lot of application in audio amplifier systems. The circuit use a constant voltage method, means that the output of high and low frequency is summed up, and then fed back to be compared with the input to make sure this sum is equal to the input signal. This method ensure that the total response is flat, if we summed back the separated high and low frequency output.

DC Motor Speed Controller Using NE555 PWM Switching

The following project is a PWM fan control, It is very easy to be built and it can efficiently control all DC fans to rpm as low as 450 rpm (the lowest limit has to do with the fan type and manufacturer). It uses ONLY one 555 timer and a few other components, and it can be powered also directly from the PC power supply, from the 12 Volts line.
The 555 will create a series of PWM pulses and will be driven directly to the gate of the MOSFET. The MOSFET is chosen to be big enough to carry enough loads, up to 9.2 amperes. You can choose a MOSFET according to your needs.

The MOSFET will generate enough power so that the motor will start revolving. The capacitor across the MOSFET is the solution to the'kicking sound'. The MOSFET will send to the motor pulses according to the pulses generated from the 555. If you remove the capacitor, you will definitely hear this annoying sound. The capacitor will smooth the voltage across the motor and therefore the power driven to it will be smooth, avoiding the torque kick

3 Band Tone Control Circuit Using Op-Amp LF351

Here is the circuit of 3 band tone control using a single op-amp IC and few components. The IC used here is LF 351 which is a wide bandwidth single JFET operational amplifier.

NE555 12VDC Fluorescent Lamp Driver Circuit

This is a circuit of 12VDC fluorescent lamp Driver for those who look for Fluorescent lamp driver using ordinary transformers. The transformer used is a step-down transformers from 120 to 6V in reverse, so that with primary voltage 12V could produce 350V for output. This voltage is used to turn on the fluorescent lamp without heating the filament.

The IC1 TLC 555 is wired as an astable multivibrator for producing the necessary oscillations.The MOSFET Q1 is used to amplify the oscillations produced by the IC1.The out put of MOSFET is connected to the primary of the step up transformer to produce a ~350 V AC for driving the florescent lamp.

  • Take note that heat sink should be used on Q1, and be careful of the electric shock from the output voltage!
  • For T1, use a 10W ,230V to10V step down transformer in the inverted configuration.That is 10V winding must be connected to the MOSFET side and 240V winding must be connected to florescent lamp side.

IRF530 Fet Flasher Circuit

This is a simple fet flasher circuit that can be used for flashing 12V lamps especially that is used on automobiles.The flasher circuit is based on transistor BC557 and MOSFET IRF530 where the Q2 provides the necessary drive for the lamp.Any number of bulbs can be flashed using this circuit provided that the total load must not exceed 42 Watts. 3 Volt LED Flasher Using 2 Transistor

Applications due to its simplicity and versatility. This Flasher circuit is great for beginners! If you build it, it will flash. And you can easily change the on-time and flash rate.

The two resistors on the base of the PNP set a threshold voltage and when power is applied the capacitor begins charging toward this voltage. When the capacitor voltage is high enough the two transistors begin to conduct. The current flow causes the voltage across the circuit to drop slightly and this drop causes a drop in the threshold voltage. The lower threshold voltage causes even more current and this positive feedback causes the circuit to rapidly turn on. It stays on until the capacitor discharges at which point a reverse process causes the circuit to suddenly switch off.

  • Flashing frequency can be varied by changing R1 value in the 1M - 4M7 range.
  • This circuit is very efficient when driving a small 3.2V incandescent lamp. In this case omit the LED and R3, connecting the bulb across Q2 Collector and positive supply, further reducing parts counting.
  • Maximum current drawing of the bulb type used should not exceed 100mA.
  • In order to facilitate oscillation when a bulb is driven, R2 value should be lowered to 82R or 68R.

On-Off Touch Switch Using IC CD4011 Circuit

This is a circuit of electrnic on-off Touch switch controller using IC CD 4011 that is connected as a FLIP-FLOP. He is simple in the manufacture and the materials that use they exist everywhere. This based in the known CD 4011, which drives a relay of which the contacts play the role of switch. The metal surfaces can have what form we want, but it should they are clean and near in the circuit. In order to it changes situation it suffices touch soft somebody from the two plates.

This high sensitivity of the circuit makes the touch switch  operation possible. The two gates are held at logic state «1» continuously by means of the two resistors R1 and R3 that connect them to the positive supply rail. These resistors have a very large resistance of 10 Mohm. If we now touch a set of contacts the skin resistance closes the circuit between the corresponding gate and the negative supply rail. The skin resistance for small areas of the skin is normally much lower than 10 Mohm and the gate is effectively brought to logic condition «0» which makes the FLIP-FLOP change state. For any given state of the FLIP-FLOP touching the corresponding set of contacts will make the circuit to reverse its state of balance and in effect toggle the switch. As a switch is used a relay driven by a transistor which is driven from the out put of the FLIP-FLOP.

Simple 220V AC Blinking LED Using Diac

needed a blingking led for a certain signaling. Voltage was 220V. So I decided to make a simple circuit, consisted of a LED diode, two capacitors, two resistors, a diac and a diode.

Activity of the circuit is extraordinarily simple. The capacitor charges by the diode and the resistor. When the voltage on the capacitor achieves 30V the diac "releases" the electrical tension and the capacitor empties thorough the diac, LED blinks. FM Wireless Microphone Circuit Using Single Transistor

This FM Wireless Microphone circuit huses only a single transistor with few additional passive components and has range over 30-50m (under good conditions). This FM transmitter is very compact and need only a single cell 1.5Volt battery, even works on 1.2V rechargeable battery.

 The inductance L is the critical part and should be handmade. Use an AWG24 (0.5mm) enameled copper wire and make 2-4 loose turns with about 4-5mm diameter. Try to loosen or tighten the coil, or trim the variable capacitor, and try to receive the signal on around 90MHz. Don’t forget to tighten the coil using a glue to fix the coil, avoiding mechanical deformation that change its inductance value.

LDR Light / Dark Activated Relay Switch

This is a simple Light / Dark Activated Relay  circuit with the base of the LDR. The voltage divider has two resistors. The first is the 100K potentiometer plus the protective 1K resistor. the second resistor is the LDR.

As light falls on the surface of the LDR, the LDR changes it's resistance. The more the light, the less the resistance of the LDR, the less the resistance, the less the voltage drop across it. The less the light, the more the resistance and thus the more the voltage drop across it.

As the voltage drop increases, so does the VB of the 2N2222 transistor and therefore the ICE increases accordingly, until the time that the current is enough to actuate the relay.

The amount of light needed to actuate the relay can be changed by changing the 100K potentiometer. Basically, any change to the potentiometer will have an effect to the voltage drop of the LDR, as they are both members of the voltage divider described above.

The 1N4001 diode is used to eliminate any back voltage when the relay is disarmed. It is very important to have this diode because without it, the transistor may be damaged.

Touch Activated Light circuit using Mosfet IRF510

Here is a circuits light a 12V/20 watt lamp when the contacts are touched and the skin resistance is about 2 Megs or less. This circuit uses a power MOSFET (IRF510) which turns on when the voltage between the source and gate is around 6 volts. The gate of the MOSFET draws no current so the voltage on the gate will be half the supply voltage or 6 volts when the resistance across the touch contacts is equal to the fixed resistance (2 Megs) between the source and gate.

22 Watt Car Subwoofer Amplifier

This Subwoofer circuit is intended to be connected to an existing car stereo amplifier, adding the often required extra "punch" to the music by driving a subwoofer. As very low frequencies are omnidirectional, a single amplifier is necessary to drive this dedicated loudspeaker.

The power amplifier used is a BTL TDA1516BQ IC made by Philips requiring a very low parts count and capable of delivering about 22W into a 4 Ohm load at the standard car battery voltage of 14.4V.

 The stereo signals coming from the line outputs of the car radio amplifier are mixed at the input and, after the Level Control, the signal enters the buffer IC1A and can be phase reversed by means of SW1. This control can be useful to allow the subwoofer to be in phase with the loudspeakers of the existing car radio. Then, a 12dB/octave variable frequency Low Pass filter built around IC1B, Q1 and related components follows, allowing to adjust precisely the low pass frequency from 70 to 150Hz.

Q2, R17 and C9 form a simple dc voltage stabilizer for the input and filter circuitry, useful to avoid positive rail interaction from the power amplifier to low level sections.

STK672-110 Full|Half Stepper Motor Controller

The STK672-110 chip has no microstepping mode and also has some less capabilities than the 080, yet it is very flexible and compact for full and half wave stepper motor applications.

S1 controls the rotation direction of the motor. The reset circuit (R1-D1-C3) is as described by the manufacturer of the chip. You can use this input (Pin 6) for making resets other ways, like for example if you plan to control the chip with a microcontroller. In this case, you need to know that you must make a 10msec reset, every time that the chip is powered for the first time.

From the "MODE" input you control the type of stepper control. In this circuit, the chip connected for half-step. If you change the MODE input from +5 to GND, the circuit will work as a full step motor controller.

As for the coils of the motor, you need to connect the common wires of the coils (can be 1 or 2 on a unipolar motor) to the "C" connector, and the other 4 wires to the connectors "1" through "4". Usually, unipolar motors with 5 wires have the outputs in "1-2-C-3-4" row, and with 6 wires goes like "1-2-C-3-4-C" or "C-1-2-C-3-4" but this is can change! This is NOT always the same. You can go with trial and error or by measuring the coils of the motor to find the correct order. Do not forget the C4 capacitor!

About C4: In the Bill Of Materials underneath, this capacitor as 220uF 100V... Just playing safe. The chip can handle up to 50V, but this does not mean that cannot handle less. So, if your motor is like 3.3 volts or 5 volts, then a 100V capacitor is just too much. Get a 220uF 16V instead. Just do not be too close, for example, if your motor is powered with 12 Volts, go to 220uF 25 volts better. Electrolytic capacitors make a rather unpleasant noise when they explode.

12V to 220V Inverter Using 2n3055 Transistor

Here is a simple 12 V to 220V inverter for using a small aplications in the absence of mains supply. It uses eight transistors and a few resistors and capacitors. Transistors T1 and T2 form an astable multivibrator that produces 50Hz signal. The complementary outputs from the collectors of transistors T1 and T2 are fed to pnp Darlington driver stages formed by transistor pairs T3-T5 and T4-T6. The outputs from the drivers are fed to transistors 2N3055 (T7 and T8) connected for push-pull operation.

A 230V AC primary to 12VCT/4.5A secondary transformer is used. The centre-tapped terminal of the secondary of the transformer is connected to the battery (12V, 7Ah), while the other two terminals of the secondary are connected to the collectors of power transistors T7 and T8, respectively.

When you power the circuit using switch S1, transformer X1 produces 230V AC at its primary terminal. This voltage can be used to heat your soldering iron. Assemble the circuit on a general purpose PCB and house in a suitable cabinet. Connect the battery and transformer with suitable current-carrying wires. On the front panel of the box, fit power switch S1 and a 3-pin socket for connecting the soldering iron.

Use suitable heat-sinks for transistors T5 through T8.

Touch Activated 12V Lamp Circuit Using Transistor

This circuit uses three bipolar transistors to accomplish the Same result with the touch contact referenced to the negative or ground end of the supply. The 12volt 20W lamp will be turn on when the contacts are touched with skin resistance about 2M or less. This is a 3-input mic preamplifier circuit using IC LM348. The LM348 is a high gain, internally compensated quad operational amplifier with a class AB output stage. The IC has very low input supply current and operates from a dual power supply.

NTC thermistor that is used is a standard type. but Almost any type will do. based on the results experimented with different models from 10K to 100K and all worked fine after replacing the trimmer pot. The one-Used in the above circuit diagram was a 10K model. This 10K was measured at exactly 25 ° C and with 10% tolerance. VR1 is a regular Bourns Trimmer and adjusts a wide range of temperatures for this circuit.
